Band Heater Sizing Guide: Matching Heater to Barrel Diameter

Band heaters wrap around extruder barrels, injection moulding barrels, and hot-runner manifolds to deliver uniform circumferential heat. Incorrect sizing leads to temperature gradients, polymer degradation hotspots, or insufficient heat for process startup. This guide covers the complete sizing methodology.

Calculate Required Wattage

Use the following formula to determine the wattage required to heat a steel barrel from ambient to operating temperature:

W = (m × Cp × ΔT) / t + Heat Losses

Where:

  • m = mass of the barrel zone (kg)
  • Cp = specific heat of steel ≈ 0.49 kJ/kg·°C
  • ΔT = temperature rise (°C)
  • t = heat-up time in hours × 3600 (converted to seconds)
  • Heat losses = typically 15–25% of calculated power

As a quick reference, a 50 mm bore barrel running at 250°C typically requires 1.0–1.5 kW per 100 mm of zone length.

Determine Number of Zones

Divide the total barrel into heating zones based on:

  • Polymer residence time requirements
  • Barrel length and L/D ratio
  • Thermal profile requirements of the process

Each zone should have an independent thermocouple and temperature controller to allow profiling.

Mica vs Ceramic Band Heaters

Dimensional Tolerances

Band heaters must clamp tightly to the barrel for good thermal contact. Specify inside diameter to match the barrel OD within ±1.5 mm. Split bands with clamping bolts are preferred for easy maintenance. Always verify bolt torque after initial heat-up — the band will expand and may need re-tightening.

Conclusion

A correctly sized band heater reduces heat-up time, improves temperature uniformity, and extends heater life. Sri Ambika Heat Products manufactures mica and ceramic band heaters from 25 mm to 600 mm bore with custom wattage, voltage, and terminal configurations.
